I might have cracked the grating gears issue. I'm not sure if it was fitted to the DAF system but there is a micro switch on the side of the carb. When the carb is opened (even a tiny bit)the switch locks out the gears. There is a long throttle cable return spring on top of the inlet/exhaust manifold and it has weakened with age. The carb butterfly spindle wasn't fully returning..and that meant the switch was sometimes "live". With the spring re-tentioned (bent a new end loop) the carb always closes and the switch is turned off. The other issue was also sorted today..the leaking carb. A new home made gasket for the float chamber and it is nice and dry now. Next jobs..re-build the brake calipers, fit new flexi hoses. I'm leaving the sill replacement until winter.

That switch (Daf and Volvo) is to control the vacuum valve for the vario. When the throttle is closed the switch is open circuit and vacuum to the "change up" side of the vario is stopped. As soon as the throttle opens a little the switch closes, the circuit is completed and the change up side starts being supplied with vacuum. (I hope this makes sense) At tickover there is barely enough vacuum strength to operate the clutch release servo (Volvo only) which is what should stop it crunching when selecting gear, maybe trying to share this vacuum between the servo and the vario as the carb switch wasn't closing is why it wasn't changing gear properly and now is?

Thanks for that Dave..it makes sense. I can report that the crunching has stopped 95% of the time..the other 5% is when Sarah forgets to keep off the throttle when at idle...it's a learning process. We used the car for a week to commute but the caliper is sticking up again so my next job will be a brake caliper overhaul (had a week of it with the Isuzu Trooper and the '74 Honda Civic having the same issues). The car attracts attention every where we go...lot's of "thumbs up" and lot's of "what is it?".
